    Abstract
    In the present study a finite difference method has been developed to model transient fluid flow and heat transfer in metal casting, A single fluid has been selected for modeling the mold filling and the SOLA VOF 3D technique was modified to increase the accuracy and speed of simulation of filling phenomena for shape castings. The model was then evaluated with the experimental methods. Referring to the experimental and simulation results, a good consistency and accuracy of the suggested model are observed. © Shiraz University

    In this investigation a mathematical model has been developed for simulation of the incompressible flow with free surface during mould filling. The simulation 3D melt flow with free surface is based on the SOLA-VOF technique. In the model the effects of variations parameters including heat and mass transfer as well as influences of backpressure, and friction have been considered.     Thermal expansion and hot deformation are two phenomena causing dimensional errors in investment casting. This error occurs in dimensions between the die and wax pattern. Therefore, the wax's thermo-physical and thermo-mechanical properties, the metal die features, and the process parameters affect the dimensions of the wax pattern.     Abstract
    In this work, the production and properties of Al 6061/SiC composites, made using a squeeze casting method, were investigated. SiC preforms were manufactured by mixing SiC powder, having a 16 and 22 pm particle size, with colloidal silica as a binder. 6061 Al melt was squeeze cast into the pores of the SiC preform to manufacture a DRA composite containing 30v/o reinforcement. The aging behavior, tensile properties and fracture mechanism of the cast material were studied. The results show that higher hardness, yield strength, tensile strength and Young's modulus can be obtained by the addition of SiC particles to 6061 Al alloy, whereas tensile elongation decreases.     Abstract
    In this study an analytical model has been developed to describe air pressure and residual air mass variations in pressure die casting for atmospheric venting. During injection of molten metal into a die cavity, air is evacuated from the cavity through vents. In this study, the influences of air velocity and friction factor due to temperature dependent viscosity and vent roughness change have been investigated. The results of the model show that there is a critical area ratio over which a quasi steady state is reached, therefore, the air pressure in the cavity remains constant.     Experiments are being conduced in a photography technique to examine flow of aluminum, cast iron and steel into the molds. The purpose is to observe some parameters such as gas gap length, foam decomposition products, metal front and mold filling time in lost foam casting of aluminum, cast iron and steel. Foam-metal interface reactions and gas evolution have been observed during mold filling. The results indicate that the metal pouring temperature and foam density and coating layer thickness affect mold filling time.     A method for automatic optimal feeder design in steel casting processes is presented. The initial design is the casting part (without feeders) which is placed in a suitable mold box. Design of each feeder contains the following steps: determination of the feeder-neck connection point on the casting surface, initial feeder design, feeder shape optimization and feeder topology optimization.     Abstract
    A new criterion for the appearance of hot tears in metallic alloys is proposed. This model introduces a critical solid fraction (fcr) to simulate feeding. A hot-cracking sensitivity (HCS) index according to the temperature and solidification time is defined and then is compared with other hot tearing criteria. This new criterion indicates the higher cracking sensitivity for higher casting velocity and higher sensitivity in billet center in the casting and finally the calculated values are in fairly good agreement with the experimental results. © 2007 Elsevier B.V.     In this investigation a theoretical model based on artificial neural network (ANN) and genetic algorithm (GA) has been developed to optimize effective parameters on porosity formation in Al-Si casting alloys. The ANN theory was used to correlate the chemical composition and cooling rate to the amount of porosity. The GA and ANN were incorporated to find the optimal conditions for achieving the minimum porosity percent.     Abstract
    In this paper, the effect of aluminum content on the formation mechanism, volume fraction, morphology and particle size distribution of graphite has been investigated. Addition of aluminum on ductile iron causes some fundamental changes in iron-carbon phase-diagram and as a result, improves the graphite formation during eutectic transformation. The results reveals that aluminum compounds have been formed in the core of graphite nodules, thus aluminum plays an important role in the formation of graphite nodules.     In this paper, the effect of morphology, size and volume fraction of the most important microstructural constituents of cast A356 aluminum alloy on its main mechanical properties has been studied. The investigated variables consist of Dendrite Arm Spacing (DAS) of α aluminum phases, spheroicity of silicon particles in eutectic areas and 2-D micro porosity areas. The variations of Quality Index (Qi) with DAS and spheroicity of eutectic silicon particles follow a linear relationship.     Abstract
    The present study is undertaken to calculate the rate of change of pressure and residual air mass in die casting for vacuum venting under choked flow conditions. In these calculations, the influence of friction factor, due to roughness and vent air velocity change through the Mach number, has been taken into account. The results show that there is a critical area ratio below which the pressure and vent inlet Mach number increase with time and above which decrease with time.     Abstract
    This paper presents the results obtained and the deductions made from a series of microstructural studies and mechanical tests involving gray cast iron which was sand cast using a variety of modules. The effect of cooling rate on the primary dendrite arm spacing (DAS), secondary dendrite arm spacing (SDAS), thickness of ferrite-cementite layer (λe) and the hardness (HB) were evaluated. Results show that the both DAS and SDAS and also λe are highly dependent on the cooling rate, and they decreases as the cooling rate increases.     High-pressure die casting (HPDC) is one of the most important manufacturing processes. Air porosity in HPDC parts has many serious effects upon the casting quality. A 3D single-phase code based on the SOLA-VOF algorithm is used for the continuous phase advection during mold filling. In this research, a computational model based on concentration transport equation is used for calculation of air porosity distribution and a mixed VOF-Lagrange algorithm is developed in order to model splashing in HPDC.     The effect of mould preheating temperature, casting modulus and graphite addition method on surface decarburisation during lost wax casting of CK 45 steel has been investigated. For this purpose, a novel image analysis program was developed to determine the carbon concentration profile.     In this paper, sliding friction and wear behaviors of gray cast iron A35 and white cast iron manufactured by quenching from the same cast iron in water were studied and compared by employing pin-on-disk wear tests. Microstructure of the worn surfaces before and after the wear tests were investigated by optical microscope observations. These images show that flakes separated from the surface in gray cast iron due to delamination process, while in white cast iron, the separation of materials from its surface is in the form of powder.     Abstract
    The optimal design of a casting feeding system is considered. The riser topology is systematically modified to minimize the riser volume, while simultaneously ensuring that no defect appears in the product. In this approach, we combine finite-difference analysis of the solidification process with evolutionary topology optimization to systematically improve the feeding system design. The outstanding features of the presented method are: its efficiency, ease of implementation and simplifying definition of the initial design. The efficiency and capability of the presented method are supported by illustrative examples. © 2008 Springer-Verlag
